Technical overview
| Occupational safety during stud welding | |
|---|---|
| Increased electrical hazard (confined and damp spaces, restricted positions) |
Use only equipment bearing the S or K mark. Wear dry protective clothing. |
| Protective clothing | Select protective clothing, gloves, footwear and eye/face protection, including the appropriate welding filter, for the welding process and exposure. Follow the equipment instructions and workplace risk assessment. |
| Fire hazard | Check the surroundings for fire hazards caused by welding spatter |
| Respiratory protection | Ensure adequate ventilation at the welding location! Take care with chromium-nickel steels and coated surfaces! |
| Magnetic fields |
Strong magnetic fields can affect pacemakers! Personnel with implants or pacemakers require a workplace-specific assessment of electromagnetic exposure, involving occupational medical advice and the relevant equipment and implant instructions. Additional statutory protections for pregnant workers and young people must be considered in the workplace risk assessment. Do not place welding current cables over the shoulder during welding. Assess exposure and required separation from welding cables for the specific workplace. DIN EN IEC 60974-10 concerns electromagnetic compatibility of equipment; it does not establish a universal safe distance for personnel. Follow the equipment instructions for nearby electronic devices. |
| Workpiece thickness | The required workpiece thickness depends on the welding process, stud diameter, material and application. Observe the approved minimum sheet thicknesses for the process used! |
| Operating personnel | |
|---|---|
| Requirements | Experience in handling stud welding equipment! |
| Qualifications | Where the quality requirements of DIN EN ISO 14555 apply, welding personnel must hold operator qualification according to DIN EN ISO 14732! |
| Welding gun | |
|---|---|
| Accessories | Select suitable stud chucks, ceramic ferrule holders, foot plates and columns and assemble them correctly. |
| Check the movement mechanism | Move the piston against spring pressure: there must be no unusual friction! Check plunge damping if fitted. |
| Stud chuck | Check for scorch marks and clamping force, and ensure the stud is inserted fully to the stop! |
| Stud / ceramic ferrule alignment | Align the foot plate and ceramic ferrule holder centrally with the stud! |
| Lift and protrusion | Select and check lift and stud protrusion according to stud diameter and material using displacement measurement (actual values displayed on the power unit screen / main menu) |
| Welding power source | |
|---|---|
| Mains connection | The mains power supply capacity must be adequately rated! Observe differing mains voltages abroad! |
| Equipment location | Ensure that equipment is not taken into enclosed metal vessels or installations ! |
| Welding parameter selection | Select welding parameters for the process, stud diameter, materials and equipment using the operating instructions and approved welding procedure. Confirm settings through trial welds and the applicable inspections. |
| Operating sequence | Check the operating sequence (indicators for ‘Start’, ‘Solenoid’, ‘Overtemperature’, ‘Ready’ and all other equipment- and/or process-specific errors and warnings in the main menu) |
| Cables and connectors | |
|---|---|
| Cable length |
Long welding cables cause losses! Do not wind current-carrying welding cables into a coil! |
| Connections and connectors | Check plugs, connections and earth clamps for secure attachment! |
| Cables | Check welding cables and control lines for damage! |
| Workpiece | |
|---|---|
| Earth clamps | The workpiece must be bare metal at earth connection points! Check for scorch marks and secure clamp attachment! |
| Surface | The welding location must be bare metal and free of contamination such as scale, rust, oil and coatings (zinc)! |
| Trial welding and inspection | |
|---|---|
| Before starting work | Perform trial welds on a workpiece of the same type! |
| Inspection | Perform visual inspection and bend testing, and adjust parameters if necessary! |
A Stud welding checklist supports the preparation of safe working procedures and reproducible weld quality in everyday industrial work. Before the actual welding process, environmental conditions and all protective measures must be checked meticulously. Bolzenschweißtechnik bsk + BTV GmbH provides a structured guide for use together with the operating instructions and workplace risk assessment.
Occupational safety and legal requirements: technical overview
Prepare a workplace risk assessment before welding. Select protective clothing, eye and face protection and ventilation or fume extraction for the process and exposure. Assess the requirements for personnel with implants and observe the special statutory protections for pregnant workers and young people. Use the equipment instructions and involve occupational medical expertise where needed. See the DGUV guidance on workers with implants (German) and the applicable stud welding standards.
Technical checkpoints for welding guns, power sources and workpieces
Regular hardware checks ensure that parameters such as welding current, welding time, lift and protrusion are maintained precisely. Before each use, check the welding gun and stud chuck for secure attachment and scorch marks. Long welding cables cause losses, so current-carrying welding cables should never be wound into a coil. For a distortion-free, homogeneous welding zone, the workpiece must be completely bare metal at earth connection points and the welding location, and free of contamination such as scale, rust, oil or thick zinc coatings. Parameters must be established using the operating instructions, suitable trial welds and the inspection requirements applicable to the application. Always perform trial welds on a workpiece of the same type before starting work and check the result through visual inspection and bend testing.
Maximising process reliability through expert advice
Following these technical checks protects your employees from hazards such as increased electrical risk or fire caused by welding spatter. At the same time, you minimise costly rejects in your production line.
